How to Make a Custom Switch Panel with Aluminum
In this video I will be going over how to make a custom switch panel. Here I am making a custom switch panel for my boat, aluminum will be used for this. I’m adding RGB lighting to my boat along with some other features such as underwater transom lights, a future spot for a fan in the cuddy cabin, new dimmable lights in the cuddy cabin, a radio on/off switch, 12v cigarette light style port, and USB charging ports with a voltmeter. #oemtools #electrical #metalworking

I purchased some aluminum flat bar, it’s 3/16” thick. The length and width will vary depending on what options you want along with where it’s being mounted.
Apply some tape for an easy layout. If you have the same size washers as your switches, this is a great way to get the visualization for spacing and size requirements. A center punch is used to mark out the centers for each of the holes. This will prevent the drill from wandering while keeping everything accurate.
Moving over to the drill press, a center drill is used to start each of the holes. All my switches are on one side of the panel while the 12v cigarette lighter-style port and the USB chargers are on the opposite side.
Now is drilling the switch holes, I’m simply stepping up the size slowly as it’ll leave the cleaned finish when the final hole is done. Then final size required for the switches. There are two smaller holes for the dimmer switches.
For cutting the larger holes, here I’m using a good quality hole saw the required size for the USB chargers and 12v cigarette lighter port. Plywood is placed under the panel so I’m not cutting into the drill press plate. Cutting oil is also applied to provide some lubrication and keep everything cool. A slow speed is also selected on the drill press. Apply oil as needed and take your time with light pressure. This will take a few minutes.
The panel is cut to size on the mitre saw. Candle wax is applied to the saw blade to help with some lubrication, this is a carbide-tipped blade. Safety glasses are a must for this and a vacuum cleaner hook-up is also a great idea as the shavings go everywhere.
The panel was lightly filed and sanded to remove any burrs, then a quick assembly test is done. The corner mounting holes are then laid out. Again tape is used for the layout, then a tape measure and a fine tip marker to mark the locations. Then the final holes are drilled based on what screws I’ll be using to mount this panel.
An interior panel was removed from the boat, this is where the switch will be mounting. The switch panel is squared up and a marker is used for its placement. The hole needs to be smaller than the switch panel so the mounting screws have something to fasten to.
The panel is screwed into place, here I’m using stainless steel screws.
On the backside you can see all the components and wiring, I labeled the wire connectors to make this a little more organized.
For polishing the panel, I’m using wet dry compatible sandpaper, any other type will fall apart in the water. The sandpaper is pre soaked and the panel water is washed to remove any chance of contaminants that may damage the surface.
Starting with 800 grit sandpaper. This will remove a majority of surface imperfections such as scratches, burrs, coatings, etc. Work evenly across the surface, rinse the sandpaper, and part as needed. A coarser grit such as 600 or even 400 can be used if there is extensive surface damage.
Next is moving onto 1000 grit sandpaper. Again that sandpaper was pre-soaked, and the part was rinsed before moving on to the next grit of sandpaper. The larger the number of grits, the finer the sanding marks become.
Now is 1500 grit, again using the same process.
Moving onto 2000 grit. You can finish here before moving on to polish or get up to a higher grit which will give a cleaner surface finish and make it easier for polishing.
And finally is the optional grit of 3000.
The part can now be polished, for this I’m using an aluminum-specific polish that is typically used on wheels. It’s applied to a soft cloth and then worked into the surface. Make sure to not get any contaminants as this can scratch the final finish. Gloves are recommended as they can get dirty.
The panel can now be assembled, and all the switches and accessories are installed and tightened into place.

    I haven't needed to use the old tap and die for some time, but I have never liked the idea of using a handheld drill to do what should be a precise practice. I guess I will use the drill press from now on.

    I have a pair of old brass lamp from the 60's. They were my parents. I polished them up and the shiny gold turned to gray. I had used a magnet before I started cleaning it up, and it did not stick. Why is the gold coming off if it is brass? I didn't know who to go to, and thought I would ask you since you seem to be very knowledgeable.

    What kinds of BBQs or burners have you bought in the past? I've been BBQing and grilling and smoking, etc etc etc, for 50+ years and never had a burner give out after a couple of years. I've never known of this happening to anyone I know, either. I am very curious what equipment you have used in the past where this kind of breakdown is normal.

      New grills suck. I see burners rot out in 5 years easily. It also depends on how often you use it, the environment, etc.

    I brought a 200$ abrasive saw today just to cut aluminum and instantly return it because it’s a pos. It bend, bind , slow and over heat metal and aluminum, it bind itself on the saw , and best of all its doesn’t cut straight 45 no matter what I try. Metal then it’s too slow and overheat. And it left bunch of birch sizes double the material width on every walls. Hercules from harborfreight. Turns out my old blue ryobi with new wood blade cut aluminum like butter quick and cold except for the shaving flying everywhere

    I am very interested in calipers and how to get accurate measurement of watch crystals. Experts recommend taking a few measurements to be sure. But if the arms of the caliper can only measure the diameter, then why aren't all the measurements exactly the same? (This question is because I am having difficulty with using the calipers.)     Awesome video! I literally said "wow!" out loud at the mirror finish. Now I am just a humble housewife (Escape rooms Games Master part time) & I am polishing up some pure brass kitchen pots I have which look really scummy. Here in the UK was use Brasso polish, which I have been using, but its dirty, messy & VERY hard work! My question is: Can I use your method (sanding & abrasion) on my kitchen pots, to get this shine? I ask because I understand my pots surfaces may have been treated with things during manufacture, & I don't want to ruin them. Anyway thanks for the superb video!

    I need to do this to the tee nut for my new QC tool post. Was thinking I had to use a milling machine (which I don’t have) but now I see I can do this on my lathe, which is wonderful news! The lathe I recently received is a Sheldon 11 by 44 from 1946, and the lantern style tool post is its chief weakness.

    I have no words to say thanks!! I have this old Kodak Brownie camera with an opaque, scratched plastic lens, and I wasn't sure if I should polish it. I was scared to ruin it completely. But I followed this advice and it worked! I used jewelry spray polish and a piece of that microfiber cloth for cleaning glasses. Thank you!
